Foil balloons can be produced in virtually any two-dimensional shape through die-cutting. Standard shapes (round, heart, star) use existing dies with lower MOQ and faster turnaround. Custom shapes require a new cutting die but enable unique products that competitors can't easily copy.

Custom Die-Cut Shapes (New Die Required, Higher MOQ)
Any two-dimensional shape can be produced as a custom foil balloon. The process: your design → cutting die production (7–14 days, $100–300) → foil cutting and sealing → printing via heat transfer → valve insertion. MOQ: 5,000–10,000 pieces to amortize die cost. Per-unit cost with tooling amortization: roughly $0.25–0.50 FOB depending on shape complexity and size.
Common custom shapes: company logos (corporate events), mascot characters (with IP authorization), product shapes (bottle, phone, car — promotional), animal shapes (party themes), and specialized symbols (religious, cultural, sports).
Specialty Foil Formats
- Jumbo shapes: 32"–40" oversized foil balloons. Statement pieces for events and retail displays. Higher MOQ, higher unit cost, higher shipping cost.
- Mini shapes: 9"–12" small foil shapes. Growing category for cupcake toppers, small gifts, and multi-pack retail. Lower material cost but similar labor to standard size.
- Holographic shapes: Standard shapes in holographic film. Eye-catching, premium retail price point. Film cost is 30–50% higher than standard metallic.
- Clear window shapes: Foil balloon with a transparent window section. Allows confetti, small balloons, or printed inserts to be visible inside. Complex construction, higher MOQ.
Printing on Foil Shapes
Foil balloons are printed via heat transfer or pre-printed film lamination — NOT screen printing. This means full-color printing is standard and doesn't significantly affect cost (unlike latex, where each color adds cost). Design complexity is not a cost driver for foil — shape complexity is. A simple round balloon with a complex full-color photo print costs roughly the same as a simple round balloon with a one-color logo. A complex custom shape with a simple print costs more than a standard shape with a complex print.
